I have built hundreds of aluminzed steel x-overs and pretty sure most of them are still on the road. 2.5" is the norm. Do not use a flex with the braided lining!!!!! It will self destruct! No lining or flex tube lining only.

Stainless will crack before mild steel. Mild steel is more malleable but does not retain hear as well as stainless, hence why stainless is good for exhaust applications. Aluminized steel is a happy medium between corrosion resistance and cost. Use whatever your budget allows.

I would def do it out of stainless if your budget / fab skillz allow .

Like said stainless holds the heat better than carbon steel and holds up wayy longer . But make sure to use a good grade , the best to use IMO would be 316 schedule 10 , and it's not gonna crack .But it's pricey but would last forever . It's what I'll fab my kit out of .

I did mine out of 2.5 stainless. Very happy with the outcome.

304 would suffice and save a lil money, and although sch. 10 is most likely overkill I agree that it would hold heat WELL and last. Would it last any longer than 16 gauge? For this purpose I doubt it, but piece of mind is sometimes worth the cost to some.

I'm not a fan of the flex couplers. I've had several blow out on me, both in the crossover and to the WG. Using solid pieces isn't a bad idea, however in that case its probably best to build the kit on the truck that it will be going on.

Looking into gathering material for my cross over and down pipe as well. If I build it to my truck/on my truck do I need flex pipe in cross over and WG pipe? Im thinking aluminized steel 16g to start. Can always upgrade to stainless. Don't mean to thread jack.

Flex joints allow heat expansion and wiggle room.
DON'T use flex joints with steel braided mesh on the inside.
