From the pictures you posted I would venture to say that there was a loose connection on that particular hot leg of the relay, It was probably crimped improperly. A loose or poor connection will cause heating and the damage which you have on your harness. (i.e. burnt insulation melted relay).

The 05 34" fans do draw large starting current but that is not what caused the issue in the pic. The blown tip on the relay leg is from a spark weld and the insulation melting is caused by the increased resistance built on that leg as it became charred and black. Over time heat will continue to build and the problem will worsen. Appears to be from a loose connection as indicated before.
With those fans you see the following:
Both Fans on High Start up: 87A
FLA (Running Amp): 38A
Both Fans Low Start up: 29A
FLA (Running Amp): 9A
One Fan on Hi Start up: 55A
FLA (Running Amp): 20A
The smaller LS1 style fans like I have that fit the 27" radiator work fine with the Nelson harness. The harness is rated at 30A with the smaller fans...... I have a couple harness designs for the larger fans and we are seeing the need to thermally protect the harness in excess of 40A with the large fanset.....
GM sells a harness for the 05 style fans as part # 15216055 for $75.25
With those fans you see the following:

my engine overheats but only when the a/c is on, does anyone know what would cause this to happen, i checked my relays and they all LOOK fine, im gonna test to see if they work as they should but this just started happening about a week ago. its texas and i like a/c so this kinda sucks, anyone have any other idea? the fans come on both low speed ill check and see if they rest of the setting work too.
Edit: just checked the relays and all the functions are working as they should but now i dont know why everything over heats with the a/c on when it didnt before... what could explain this?

if im on the highway, there is an overwhelming amount of air thats flowing over the entire system so thats fine, you dont even need to be running the fans at all at highway speed in any normal case. its whenever im sitting still or slightly moving etc. it might be that the compressor is putting a big load on the engine but how would i know if it was seizing? wouldnt the a/c quit blowing as much cold air?
